Repurposed Materials Save Thousands in Pack Station Fabrication

Pack stations are essential in warehouse operations, serving as the work Pack stations are essential in warehouse operations, serving as the work surfaces where employees sort, pack, and prepare goods for outbound shipping. Without them, even a fully staffed department cannot function efficiently.

When a new department was launched in mid-July, it required 30 workstations overnight. Purchasing new equipment at short notice would have added unplanned costs and delayed deployment.

Instead, the facilities team looked inward. By repurposing surplus shelving left over from the original warehouse buildout, they fabricated custom tables that met operational needs without the expense of new purchases. The solution not only supported the department’s rapid start-up but also introduced a sustainable model for using existing resources.

Challenge

  • Department staffed with 30 employees overnight.
  • No pack stations available for immediate deployment.
  • New tables would have cost $250+ per unit

Actions Taken

  • Identified surplus shelving from original construction.
  • Modified shelving into metal-frame pack stations with plywood tops
  • Standardized design using the first build as a blueprint for rapid replication.
  • Expanded application by fabricating 6–7 additional shelving units for other departments.

Outcome

  • 30 pack tables fabricated and deployed within days.
  • $7,500+ in avoided costs through reuse of existing materials.
  • Materials kept in reserve for future requests; fabrication continues as needed.
  • Reduced waste and extended lifecycle of surplus construction assets.

Precision in Action. Assurance in Every Step.

This initiative showed how resourcefulness delivers measurable results. By repurposing surplus materials into 30 pack stations and multiple shelving units, the team enabled a new department to launch without delay, avoided over $7,500 in procurement costs, and extended the lifecycle of unused assets. The project proved that operational creativity can drive savings, sustainability, and speed all at once.
